Recently when I use channel calibration and
send the test tones to each speaker my left
surround needs to be 4 higher than all my other
speakers which are all at the same level.
Even with the higher setting the left surround
sounds strained. Anyone else ever have this problem?
Have checked all connections,swapped cables
and done a reset.

Try swapping amp channels and seeing if the problem switches to the other speaker or not. Might tell you if the problem is with the amp - which is something similar to what I had happen a year or so ago.

You might also try swapping speakers around (just swap and left and right surrounds at the amp) -- it's somewhat possible that the speaker has a problem, although as Jeff says it is more likely to be at the amp.
